Steel Near the Sea: How to Spec Sheet and Coil for Salt Air

"Coastal" is not one environment

The first mistake buyers make with salt air is treating it as a single condition. It isn't. A warehouse standing two hundred metres from a breaking shoreline lives in a different world from one three kilometres inland behind a hill, and both differ again from a plant that sits beside an industrial outfall where chemicals ride the sea breeze. Corrosion engineers sort this with the C-categories in ISO 12944 - C3 for moderate, C4 for high, C5 for very high, C-X for the extreme offshore cases - and while those categories were written for paint systems, they are a useful shorthand for anyone buying coated steel. The practical question is simpler: does sea spray actually reach the structure, and does rain rinse the surfaces or just sit there? A roof that rain washes regularly survives far longer than a sheltered soffit ten metres away that stays damp and salty between storms. Decide which of those jobs you are buying for before you argue about price.

What the coating does, and how much of it you need

Zinc protects in two ways: as a barrier between steel and air, and as a sacrificial metal that corrodes first when the coating is scratched or cut. That second part matters most near the coast, because a coastal building collects scratches - fixings, thermal movement, birds, ladders, one careless scaffold a few years in. More zinc means more sacrificial reserve, and the relationship is roughly linear: a coil at Z275 carries a useful general-purpose reserve, but coastal exposure usually justifies stepping up to heavier coating weights, and that is exactly why we ask customers for the site description rather than just the grade. On galvanized steel coil the coating weight is printed in the order, so put it in your spec in writing rather than assuming. Aluminium-zinc alloys earn their keep on large unbroken panels in aggressive atmospheres - the aluminium in the coating slows the corrosion reaction down, which is why AZ150-class material has done well on coastal roofing in the market for years. And where appearance matters as much as life, a paint system over the metallic coating buys a second barrier plus a much better-looking one: a properly specified PPGL color coated roofing sheet resists the surface chalking that makes bare coastal roofs look tired long before they leak.

The details that decide: edges, fasteners, water

The coating schedule decides how the material starts; the detailing decides how it finishes. Cut edges are where zinc does its sacrificial work, so keep cut edges few and let the coating be generous where the cutter will run. Fasteners deserve more thought than they usually get: a poor sealing washer on a coastal roof is a leak and a corrosion cell in one part, and the fixing line is exactly where damp gathers. Watch galvanic pairing too - copper and its alloys dripping onto zinc is a quiet disaster, and runoff from dissimilar metals onto galvanized sheets will etch the coating in streaks that look like a defect but are actually your neighbour's gutter. Design the water away: no ponding flats, no sealed crevices that hold damp, open laps where the profile allows it. Salt damages steel through moisture as much as through chloride, so every detail that lets the sheet dry between rains is free service life.

Don't forget the storage yard and the container

Part of the coastal problem happens before installation, and buyers routinely underestimate it. Coils and bundles waiting in a portside yard breathe salt air every day they sit there, and a pack wrapped well keeps its surface; a pack left with torn wrapping collects condensation every night and starts growing white rust or black mould stains on the face sheets. When your galvanized roofing sheet arrives with its film intact and the bundle still banded, keep it that way until the day it goes up. Store bundles off the ground on bearers, sloped so water runs off rather than pooling between sheets, and never leave a pack sealed under plastic sheeting in the sun - trapped humidity under tarp does more damage in a fortnight than a year of open air. Inside a container the same physics applies, which is why desiccant and dry dunnage are not optional extras on coastal shipments.

For the frame, and over the life of the building

Roofing gets the attention, but the structure under it faces the same air. When the frame goes coastal, hot-dip galvanizing after fabrication is hard to beat, and where that is not practical, heavier paint systems designed for C4/C5 are the alternative - the worst option is a light shop primer asked to do a marine job. For lighter members and purlins, spec galvanized structural steel with the coating class matched to the site, not to whatever is cheapest on the day. Then plan the maintenance like an adult: wash roof sheets down where rain doesn't, inspect fixings annually in the first years and after every big storm, and schedule recoat or touch-up work at the first sign of rust bloom, not when the section is bleeding. Zinc gives you time; it doesn't give you exemption.

None of this makes coastal steel expensive - it makes it predictable. Two buildings in the same town, ten years apart in specification discipline, will look like different decades of engineering. Tell your supplier where the building stands and what the air is like, get the coating weight on the certificate, and sweat the fasteners. The sea tests everything eventually; the spec decides how it scores.
